Why was our client stuck? 

A new product line needed to be launched while existing operations continued running on inefficient “As-Is” workflows. The real challenge, however, was scalability: the operation had to ramp up quickly to meet rising demand and scale down efficiently when the market shifted — all without compromising productivity or inflating costs.

  • Performed detailed time studies for each operation to identify bottlenecks and inefficiencies

  • Completed a skill-matrix analysis to ensure tasks matched workforce capability

  • Reviewed the physical layout and current setup constraints to pinpoint operational limitations

From there, we redesigned the system in controlled, phased implementation waves, ensuring changes were practical and immediately actionable.

 

The future state was deliberately engineered to be modular, reconfigurable, and skill-flexible, capable of scaling up quickly during high demand and scaling down efficiently when volumes dropped. Scalability was embedded into the design, not added as an afterthought.

Finally, using our “Show / Teach the Teacher” methodology, we built internal ownership.
